I'm a huuuuge fan of T:L and am constantly defending it to my friends. I'm open however to constructive criticism of the film and thought I'd posit this question for fun.
Obviously cast from the first film are untouchable. For me I think it would be fun to imagine Sam recast. It'd have to be someone pretty awesome to outdo Garret Hedlund. I'm not a huge fan, but Sam Worthington could have brought an intensity to the role that GH might have lacked.
Like I said, just for S&G's.

I would have Jarvis played by Anthony Daniels. Just seems like he would do well at that.

I was trying to think of someone for Jarvis, too. James Frain really captures the character well though. I love him in Flynn's hideout with all the awkward stuff he does, and the way he reluctantly hands the light cycle rod to Sam. I thought the casting was mostly fine. Though you know what I'm going to say: taller body double for Rinzler in all the scenes where they don't need to use the fighting guy, dammit!
I've always fancied having Chris Pine in it. I would say he could've played Sam, but really I would've liked to see him and Hedlund together playing Flynn brothers. No idea why, I just think they'd be adorable together. It's just too bad I don't like the idea of a story with two of them rather than just one.
Mind you, there are characters I could've happily changed or dumped altogether, but I don't think I was all that unhappy with the casting.

On a similar note, what about CHRISTOPHER WALKEN has Castor? 
He's pretty good at playing slightly odd characters (just look at him has the bad guy in A View To A Kill).
Mind you, he is getting a bit old now....:-P

How come all the important characters in the film are still blue-eyed blonde white folks, anyway? (Except Quorra. Well, and I guess Alan's hair is more like light-brown.) I mean, you get a few non-white folks in background roles-- two of the Sirens, the nutter on the Reco, the guy at the club-- but that's about it. Apparently there's nobody east/southeast Asian or Middle-Eastern or Hispanic/Latino on the Grid. For that matter, not that many females who do much that is important (or evil, and Gem doesn't count 'cause she was a pawn), either...
So, yeah. I think I'd diversify the cast a bit. Obviously Sam and Clu need to be white since Flynn is (although they could've had Jordan any way they wanted so Sam could easily be multiracial; especially in CA and LA, which obviously isn't exactly an all-WASP-y city), but beyond that, they could've been a lot more eclectic, esp. since on Flynn's Grid there's no need for race or sex to have any meaning whatsoever-- clearly there programs don't look like the person who wrote them, so there's no need to keep to actual human demographics even.
